Footwear packaging is structural engineering wearing a brand's clothes. A shoe box is stacked five high in a stockroom, carried by one end, and opened by a customer who does not care how carefully. Bags fail at the handle, boxes fail at the corner, and both failures happen in front of the customer.
The failures that show up again and again in this category — and where most of the engineering effort actually goes.
Five boxes stacked in a warehouse is roughly 12 kg on the bottom unit, and corrugated loses about 30% of its compression strength at 80% humidity. That is why standard export shoe boxes use BC double wall rather than a single B flute — the flute choice is a stacking decision, not a cost decision.
Printing the size on the box locks that box to one SKU and one season. Most brands print everything except the size and sticker it. If you want to print sizes, we run a short plate set per size and keep them on file for reorders — cheaper than most buyers expect.
A twisted-paper handle glued to a 150 gsm bag will fail before the paper does. Handle attachment — folded-and-glued versus punched with a reinforced patch — decides the real load rating. We quote the tested figure for each construction instead of the theoretical one.
E-commerce apparel returns run high, and a box that cannot be reopened without tearing means a resellable item comes back unsellable. A tear strip or a resealable flap costs very little and protects the resale margin.
Treat these as anchors, not limits. Everything is adjustable; the point is to show what the budget buys at each level so the first conversation is about substance, not about price alone.
Lightweight, low cost, single-store or local delivery.
Export and e-commerce standard — survives stacking and returns.
Premium drops, collaborations, limited colourways.
Apparel packaging is lightly regulated, but transit performance and labelling are contract requirements with your retailers.
| Requirement | What it demands | How we handle it |
|---|---|---|
| ISTA 1A / 3A | Parcels must survive single-parcel shipping | BC flute for e-commerce, tested at twice the product weight |
| EU footwear labelling 94/11/EC | Material composition of the upper, lining and sole must be stated | Label panel reserved on the box end, or left blank for stickers |
| EU 94/62/EC | Heavy metals below 100 ppm combined | Mill certificates per production lot |
| FSC chain of custody | Paper commitments and retailer scorecards | FSC Mix board available with a transaction certificate on request |
Retailer packaging scorecards often ask for recycled content and cube efficiency separately. Tell us the scorecard and we will quote a board that meets it instead of retrofitting an answer later.
Double wall (BC) if the boxes are stacked in a warehouse or shipped as parcels. Single wall E-flute is fine for display-only stock in a single store. Send us the stacking height and we will calculate the compression requirement.
Yes — we keep a plate set per size on file. The first order carries the plate cost; reorders do not. Above four or five sizes, stickers are usually cheaper.
We quote the tested figure for the specific construction, not a generic claim. Twisted handle with a folded-and-glued attachment on 150 gsm: typically 8–10 kg. Rope handle with a reinforced patch goes higher.
Send the product, the quantity and any compliance requirement you are working to. You will get a structure proposal and a cost band, not a brochure.
